You say you have a ZS rear beam fitted which widens the rear track by 10mm, so 5mm wider on each side. You have got/want to fit Mondeo alloys with an offset of (et38??? this is what mine were anyway), I take it you are/would be runnin 205/40 or 45/16 tyres with these wheels?
A solution to the problem may be buying 195 width tyres for the wheels and stretching the tyres ove,r therefore at least reducing the chance of the tyres hitting the arches over bumps at speed etc.
You say that the arches have been rolled, have the XR/RS arches also been trimmed so sit flush with the rolled arches, or are they still standard?
Also, just a quick question (as I'm not sure) but people go on about the ZS rear beam being better for handling because it is torsionally stiffer that the standard mk3/3.5 Fiesta one. However, if you are fitting it to a mk3/3.5 car and it is widening the rear track by 10mm overall, then surely it is compromising the handling if you do not widen the front track to suit. What I mean by this is that due to the fact that the rear is now wider than the front (or at least level) with the front track than the car will be more stable at speed but you will lose grip on initial turn in??? I noticed a big difference on mine when I spaced the rear out 4mm on either side, needless to say the spacers came straight back out again. I know that it is stiffer at the rear with the ZS beam, but surely by having a standard rear beam with adjustable coilovers (set reasonably stiff) and running a bit of rake you could achieve better handling results, without your wheels catching as much??
